Updated some previous tests after running them again with firmware 4.01.
No difference really. Same FAILED: "SD - Warning Record buffer error"

same so far. The one card i had that worked on 3.03 also works on 4.01. Every card that failed on 3.03 that i tested again (so far) on 4.01 also failed. Seems to be a lot of initial failures around the 2h30min- 2h40m range, then a ton of failures at less than 1h intervals after that . this would be at about the 35-40GB mark on the card. (obv the 32GB cards that are working for us never get there)

It doesnt appear that 4.01 actually solves the problem. Can you retest the Integral card on 4.01?

Result: FAILED after 16 hours of testing. Filled entire card twice thru with no errors. failed on third pass after 47 minutes and subsequently after another 47 minutes. both failures were within a minute of starting a new file, which seems to be a trend ive anecdotally observed in my testing
